Because of the complex structure of the car body, it is difficult to form at one time. At present, the general method is to dismantle the car body from several stamping parts, and then use riveting or welding technology to form cage structure. According to the patent description, Tesla proposed a multi-direction core-pulling die-casting machine to achieve casting (see figure above)

Surely you'd need at least one welded section; how would you remove the inner cavity tool? This would produce some design constraints, but would make for very interesting assembly cost reductions.

NASA said it was not possible to land and reuse an orbital class rocket booster. He did it, on a ship, in the middle on the ocean.

Did NASA ever genuinely say that?

The boosters on the Space Shuttle were re-used after all.

Not doing it for whatever reason is very different to saying it could never be done.

Companies, particularly large ones, submit multiple patents for many things, very few ever see the light of day.
